In order to adapt the operability of the Lima Metro Line 1 to current (higher than expected) and future demand, it was necessary to reduce the train frequency. Within the required works, the implementation of eight new crossovers (double turnouts) addressed the need to improve the availability and regularity of trains by expanding capacity. However, in Peru there is no background of incorporation of turnouts on a line in operation, considering that Line 1 is the first electric rail system in the country. The present investigation tries to establish a reliable methodology for the assembly of new crossovers (double turnouts) that guarantees their execution within thirteen-hour work windows with a service interruption on the main road of the operating system of the Lima Metro Line 1. In principle, antecedents of installation on operational tracks were collected and working procedures were prepared. Likewise, infrastructure and transport restrictions were identified according to the results of the gauge study and dynamic tests considering the established trains. The required interfaces with the process interacting agents and the preconditions for the execution of the works were established. Subsequently, after the first high-impact (on a road in operation) session on the main road, an initial value stream mapping (VSM) was developed, which combined with the chronological record and lessons learned obtained in each assembly allowed identifying points of improvement and waste that made it possible to implement improvement actions through the sessions. After the 16 sessions, a final value stream mapping was developed to analyze the durations of the assemblies and indicators of process value, quality and safety. Finally, the reliability of the methodology used was validated by achieving the execution of all the assemblies within the intervention hours authorized by the concessionaire, the approval of all quality protocols and the obtaining of zero accidents during the execution of the works, in addition to the communication by the operator supporting the success of the assembly executions. In this way, it was possible to establish a reliable methodology for future capacity expansions on the same railway line and other similar ones to take place in the country.
